Can 2024 aluminum be welded?
Not by arc welding. 2024 hot-cracks, loses about half its strength in the weld zone and corrodes at the joint. Resistance spot welding and friction stir welding work under controlled conditions; otherwise rivet, bolt or bond.
2024 is a copper-magnesium (2xxx) aerospace alloy and it is rated non-weldable by fusion processes in every handbook. With about 4.4% copper the weld metal and the partially melted zone solidify over a wide freezing range and crack under the shrinkage of the cooling bead; the fusion line in particular tears. The heat-affected zone over-ages and softens from about 470 MPa (68 ksi) tensile in T3 or T4 to roughly 240-275 MPa (35-40 ksi), and the copper-rich boundaries left by the weld thermal cycle corrode preferentially, so a welded 2024 joint is both weak and a corrosion site. Aircraft structure in 2024 is riveted for exactly these reasons.
Where welds do appear on 2024 they are not arc welds. Resistance spot and seam welding of Alclad 2024-T3 sheet is an established aerospace process with tight electrode-force and current schedules (AWS D17.2 covers it), used on fuel tanks, ducts and skins in older airframes. Friction stir welding, which never melts the metal, joins 2024 in butt and lap seams at about 70-80% of parent strength and is used on some tank and panel assemblies. Electron beam welding has been used on specific parts with heavy engineering justification. A shop that offers to TIG a 2024 bracket is offering a repair, and it should be declined for anything structural.
If a fusion weld cannot be avoided, ER2319 (a copper-bearing filler made for 2219) is the least bad choice and ER4043 the fallback; both give a crack-prone joint far weaker than the parent. The engineering alternatives are mechanical fasteners (solid rivets, Hi-Loks and bolts in reamed holes, with the edge-distance rules of the airframe world), adhesive bonding on a phosphoric-acid or chromic-acid anodized surface, or changing the alloy. 6061 and 5083 weld; 2219 is the weldable 2xxx alloy for tanks and cryogenic structure when 2xxx-class strength and heat resistance are needed in a welded design.
Welding for 2024 parts: where to send them
What to specify
- State "no fusion welding" on the drawing; a repair weld on 2024 needs engineering approval and a derated joint
- Mechanical joints: fastener type and material, hole size and fit, and edge distance of at least 2x hole diameter (2.5x in fatigue-critical structure)
- Adhesive bonds: the film or paste adhesive, the surface preparation (phosphoric-acid anodize per ASTM D3933 or chromic-acid anodize) and the bond-line control
- Resistance spot welding, if used: AWS D17.2 class, nugget size, spacing and the certification of the weld schedule on the Alclad sheet
- Friction stir welding, if used: joint type, tooling side, and acceptance by macro section, bend and tensile coupons
- If a welded design is mandatory, change the alloy to 2219 (2xxx strength) or 6061 / 5083 (general fabrication) and re-run the stress check
Pitfalls
- Tack-welding a 2024 fixture or bracket "just to hold it": the tack cracks and the crack propagates in service
- Assuming Alclad 2024 welds better because of its pure-aluminum cladding; the clad melts into the weld and the core still cracks
- Corrosion at a welded 2024 joint that looks sound: the copper-depleted zone next to the fusion line pits and exfoliates
- Using the weld strength of 6061 for a 2024 design because the alloys look similar on the shelf
- Post-weld heat treatment as a fix: re-solution treating at about 495 °C (920 °F) restores strength but the cracks stay
- Skipping the surface prep on bonded joints: adhesive on bare or chromate-only 2024 loses strength in humidity
